We Chose Our Shipping Box by the Weight of Its Paper
Our outer shipping box came down to a choice between two sheets of board: 530 g/m² and 620 g/m². Why the heavier one won, what a flute is, and what we got wrong on the way.
Last month we wrote about designing the box before the bottle — the presentation packaging, the part you open. This post is about the far less glamorous box that goes around it: the outer carton that carries a glass bottle of flammable liquid across a continent and has to arrive with nothing broken. Choosing it came down to a difference of 90 grams per square metre, and getting there took longer than we expected.
What "g/m²" actually means
Board is specified by grammage, written as g/m² — the weight of one square metre of the material. It is the number quoted on everything from the paper in your printer (around 80 g/m²) to heavy card stock. Higher grammage means more fibre per square metre, which generally means a stiffer, stronger, more protective board.
For a shipping box, grammage is not the only variable. The other one is the flute — the wavy layer sandwiched between the flat outer sheets, which is what makes corrugated board rigid and gives it its cushioning. Flutes come in profiles with letter names, and they can be combined:
- E flute — fine, roughly 1.5–2.0 mm, prized because its smooth outer surface prints cleanly.
- B flute — around 3 mm, the workhorse: good crush resistance and cushioning.
- EB flute — the two laminated together into a double wall board, typically around 3.8–4.3 mm thick. You get B's toughness underneath E's printable surface.
So a board specification is really two decisions: which flute structure, and how heavy the paper wrapped around it is.
Why the heavier board won
Our shortlist came down to two versions of the same double-wall EB construction: one at 530 g/m² and one at 620 g/m².
For most products, 530 would be a sensible answer. Perfume argues for the heavier one, for reasons we have written about before in why shipping perfume is harder than it looks:
- The contents are glass. A dropped parcel transmits a shock; the board's job is to absorb some of it before the bottle does.
- The contents are classified as flammable. A breakage in transit is not just a lost sale, it is a spill of alcohol-based liquid inside a courier's network.
- There is a box inside the box. The presentation packaging has to arrive perfect too, and an outer carton that flexes will scuff its edges.
- Parcels get stacked. Compression from above is the failure mode people forget, and it is exactly what heavier board resists.
Set against what a broken bottle actually costs — the unit, the shipping, the replacement, the second shipping and the customer's confidence — the heavier board was not a close call.
The mistake we made on the way
Here is the part worth being honest about, because it nearly went into production wrong.
We asked our box maker for a physical sample — an actual piece of the board, not a specification sheet — and approved it. Separately, we had a quotation that had been prepared earlier. When we went back to read both documents next to each other before ordering, they did not match: the sample we had approved was the 620 g/m² board, and the quotation had been written for 530 g/m².
Nobody had done anything wrong. Two documents were produced at different times, and "the same as the sample" quietly meant something different in each of them. If we had simply signed the quotation, we would have ordered a full production run of boxes made from a board we had never held.
So we stopped and asked for a fresh quotation naming the grammage explicitly, and confirmed which of the two the price applied to before anything was ordered. The lesson is dull and universal: approve a physical sample and a written specification against each other, not one or the other.
Two other decisions in the same box
While the specification was open, we settled two more things.
The outside is completely blank. There is no wordmark, no logo, no printing at all on the exterior of the shipping carton. The only mark on the whole box is a small wordmark on the inside of the lid, so it appears at the moment you open it. We want the brand to arrive with the unboxing rather than travel on the outside of a parcel, and a plain carton in transit does not announce what is inside it.
The French sorting label goes on as a sticker, not as print. Selling into France requires the Triman sorting mark and its accompanying Info-tri panel — we explained that family of symbols in what the symbols on a perfume box mean. Printing it directly onto the carton would mean either a France-specific print run or that mark travelling to every other country. As a sticker, one production run of blank boxes serves every market and the label goes on where it is required.
Where it stands now
Two tools had to be manufactured before a single box could be made: a cutting die — the shaped blade set that stamps the flat blank out of the board — and a printing plate for the inside-lid wordmark. Both are one-off costs, and both are the reason a first production run takes longer than a repeat one.
As of this week, the order is in production and the board and tooling have been ordered by the manufacturer. We are waiting on a confirmed delivery date, which depends on when the board itself arrives.
Next steps
When the boxes reach our warehouse, the first thing we will do is not admire them. It is to pack a real bottle in a real box with real void fill and drop it — from a shelf, onto a hard floor, several times, from several angles. A specification is a prediction. A drop test is a result.
